Arc Flash Safety: PPE Requirements and Safe Working Distances

Arc flash is a sudden release of electrical energy through the air when current jumps between conductors. The resulting explosion can cause severe burns, blindness, and hearing loss even at distances of several feet. Understanding NFPA 70E requirements protects you and your crew.

What Causes Arc Flash

Arc flash occurs when:

  • A conductive tool bridges two phase conductors or a phase and ground
  • Tracking (carbonized insulation) allows current to arc across a gap
  • Equipment failure or contamination creates an ionized conductive path
  • Bolted connections are loose, causing arcing at the connection point

NFPA 70E PPE Categories

NFPA 70E Table 130.7(C)(15)(a) assigns PPE categories based on incident energy at the working distance.

4 40 cal/cm2 Full arc flash suit with hood, arc-rated underlayers, leather gloves, hearing protection

Most residential panel work (120/240V, 200A service) falls in Category 1 or 2. Commercial 480V gear can require Category 3 or 4.

Safe Working Distances

Restricted approach boundary: Minimum distance for unqualified persons (requires escort from qualified electrician).

Limited approach boundary: Boundary where unqualified persons must stop unless escorted.

Arc flash boundary: Distance at which incident energy equals 1.2 cal/cm2 (onset of second-degree burn). No one should be within this boundary without appropriate PPE.

Actual distances depend on system voltage, available fault current, and clearing time. They must be calculated per NFPA 70E Annex D or by an arc flash study.

Practical Steps Before Energized Work

  1. Establish an electrically safe work condition (ESWC): Lock out and tag out the circuit before working on it. NEC and NFPA 70E require ESWC for most electrical work.
  2. If energized work is required: Document the justification. Energized work requires written approval and NFPA 70E PPE.
  3. Verify de-energization with a calibrated tester: Test phase-to-phase and phase-to-ground before touching conductors.
  4. Apply grounds: For high-voltage work, apply personal protective grounds after verifying de-energization.
